Last years I created a tool on Maya for that when I was working at Team17...

It's on my website in the Melscript section : "SAMA_RenderMap".

Tool is better now... but I didn't update it on my website :( ...
Try it and if you like ti I will try to clean it for sharing!

wait, how did you set up the smoothing groups for the bake ? i dont see any seams at the edsges, did you blur them out by hand ?

I work with 3 models :
- First I create the hipoly,
- Second the low poly with right Uvs,
- for the third model I work the low poly model : I created a special script in Maya for extruding planar faces and doing an unfold on it. then the normal value on the border is more soft and the strange normal map effect disapears.

And finally I bake the hipoly on the third model and I don't have any problems.

Third model is not on the picture :)

wait so you add additional polygons for the bake at the edges ? but do you duplicate them in 1 place, or add an edge loop near the edge ?
